A novel manufacturing method is investigated, in which a steep temperature gradient within the workpiece is induced to facilitate material flow locally. By this method, complex shapes can be formed without complicated dies. The feasibility of the idea is analyzed experimentally and numerically. Local heating is realized either by means of induction or laser heating. Experiments using materials 16MnCr5, X5CrNi18/9, and Ti6Al4V have been conducted under various process conditions. These experiments have also been modeled by finite element method (FEM) validating the analysis procedure. Electromagnetic models are used to analyze the heat generation pattern on the workpiece by induction. It is found that the most important process parameters are the thermal diffusivity and the temperature sensitivity of the flow curve of the workpiece material. The lower the thermal diffusivity and the higher the temperature sensitivity, the more differentiated local shapes can be formed. For the analyzed geometries, induction heating has been observed to be more effective. Deformation rate and initial workpiece geometry have also a significant effect on the achievable local deformations. Various failure modes such as unintended deformations, damage by fracture, and melting of the workpiece material are described. It is concluded that the new idea of forming local shapes by local heating is a feasible and controllable manufacturing alternative.

Assesment of roll-formed products including the cold forming effects
Güner, Alper; Kılıç, S. Engin; Department of Mechanical Engineering (2007)
Roll-forming is an efficient sheet forming process that is used in manufacturing long parts with constant cross-section. The theoretical, experimental and numerical analyses of the process are limited since the sheet takes a complex 3D shape during the process. In this study proper finite element method models to simulate the roll-forming process are examined both numerically and experimentally. In addition, the applicability of 2D plane strain models to the simulation of the process is investigated. To rev...
Numerical analysis of natural convective heat transfer through porous medium
Aylangan, Benan; Yüncü, Hafit; Department of Mechanical Engineering (2006)
In this thesis, natural convective heat transfer through an impermeable and fluid saturated porous medium is investigated numerically. A FORTRAN based code is developed and used in order to present the outputs of the applied model and the assumptions. The solutions of flow fields and temperature fields are presented within the medium. Moreover, Nusselt number variations for different values of Darcy, Prandtl, and Rayleigh numbers, and some other thermodynamic properties are investigated and presented. Compa...
Numerical simulation of various cross sectional workpieces using conventional deep drawing and hydroforming technologies
Onder, Erkan; TEKKAYA, AHMET ERMAN (Elsevier BV, 2008-04-01)
This study focuses on the determination of optimum sheet metal forming process and process parameters for various cross sectional workpieces by comparing the numerical results of high-pressure sheet metal forming, hydro-mechanical deep drawing (DD) and conventional DD simulations. Within the range of each cross section, depth, characteristic dimensions ratio and fillet radius have been altered systematically. Steel of types St14 and DC04 have been used as the specimen material in the numerical analyses and ...
Numerical analysis of ablation process on a two dimensional external surface
Aykan, Fatma Serap; Dursunkaya, Zafer; Department of Mechanical Engineering (2005)
The thermal response analysis of an ablative material on a two dimensional external surface is performed. The method is applied to both rectangular and cylindrical coordinate systems, where rectangular coordinate system is used for comparison with results available in literature. The current study solves the decomposition of the material at high temperatures by using the nth order Arrhenius equation but excludes the removal of char from the surface due to mechanical erosion or phase change and considers tha...
Analysis of single phase convective heat transfer in microchannels with variable thermal conductivity and variable viscosity
Gözükara, Arif Cem; Güvenç Yazıcıoğlu, Almıla; Department of Mechanical Engineering (2010)
In this study simultaneously developing single phase, laminar and incompressible flow in a micro gap between parallel plates is numerically analyzed by including the effect of variation in thermal conductivity and viscosity with temperature. Variable property solutions for continuity, momentum and energy equations are performed in a coupled manner, for air as a Newtonian fluid. In these analyses the rarefaction effect, which is important for the slip flow regime, is taken into account by imposing slip veloc...
